Over the last year at work I did a full concourse rotisserie restoration on a real 68 GT500 convertible. So that was my first full restoration ad my eleanor build was already started. The mustang restorations taught me a great deal about building classic cars. However over the past year and a half I have been building another car as well. I wanted to build something that would continue to help me build my skills as a fabricator. Ive always had a soft spot for classic chevys, particularly 54's. They are very uncommon at least compared to 55/56/57s and when customized look very bad ass. So in the summer of 2011 I started my search for one to build. In September 2011 I found a 210 sedan on craigslist for $1200 after some haggling back and forth we settled on $800. The car while fairly complete was pretty rough, it had been sitting since 1996 outside. So let me introduce you to the BlackBomber.

After a couple weeks I rebuilt the carb, changed the fuel filter,and fuel pump and got it running. The motor ran pretty well actually.

now that the car was one of my bays at the shop I started digging into it, and boy is it a can of worms.

First thing to do is the rust repair, over all the car isnt too bad, its not great but that is to be expected for a car that is almost 60 years old.

today I pulled off the door to fix it, this ****er weighs a TON, almost ****ed my back trying to get this thing in the stand.

yea that's not good, the inner door had completely rotted out.

So I cut out the old nastyness

then I flipped the door over to replace the outer skin

trimmed off the old.

fitted and tacked the new

flipped the door over again the hem the outer door skin over the edge of the inner.

before I weld up the seam I decided to strip the old paint off, the smell of 60 year old paint burning is horrible.

I welded the rest of the door skin, welded up the trim holes along the top and middle of the door, and finished stripping the old paint with a DA.

did a skim coat and blocked it.

December 2011
After digging into the car and evaluating the rust damage, Basically the entire bottom of the car would have to be replaced. However because it is an uncommon year, parts availability was very limited. So I picked up a parts car. its a 54 bel air, which was the top trim line that year. its a 4 door that was rolled in 1970 and has been sitting in a barn ever since.The car is great shape minus a ****ed roof and some rust on the rockers. The car is a 4 door so not all of it will get used. I will be using the front grille, headlights, hood, trunk,fenders ext ext and most importantly the floor braces are all still there. This will also allow me to build the chassis of this car and keep the other car mobile, once its done I will mate the completed body and chassis.

Then I started ripping the parts car apart, I have new floor pans, however the floorbraces/body mounts are completely rotted on the 2 door. So I had to cut them out of the parts car. Air chisel did WORK on this.

the floors are almost perfect, shame its all getting cut up.

after all of the old crusty undercoating was scraped off., not perfect, but repairable. Ill sandblast the rust off tomorrow and patch up the holes.

I also started pulling the front clip, pulled the fenders and the grille off.

took some steel wool to the grille and i was amazed at how clean it was, ill have to find a couple used teeth to replaced the cracked/damaged ones.

back to the 2 door, cut most of the floor braces out along with the floor and started the replacement.

Sandblasted the good one out of the parts car and used a torch to get out the broken bolts.

started fitting the new floor pans in, I still had to remove the rest of the old floor under it and do a lot of trimming but its a start.

finished stripping the hood and removed the center trim piece revealing the hood which is made in 2 halves

started welding it and the emblem holes, I built up the weld in front to leave a peak in the front of the hood

I finished repairing the last of the floor braces.

I had to make my own ends, where the stock had rotted off.

I got the other front pan welded in and took out what was left of the drivers side front floor support and replaced it with the repaired one

I also pulled the inner fenders/ vent tubes off of the parts car. they are a little dirty but No rust or rot to be found! They should look like new after some elbow grease.

I then went away for a semester of school so fast forward to April 2011, spring break, and the completed floors.

Over the summer I was busy restoring the customers GT500 convertible so the 54 got put on the back burner.

September 2012

spent the morning tearing apart the front clip, it doesn't appear to have every been apart or been wrecked.

with the parts off I was able to get a good look at just what I was up against. The fenders looked fairly solid while on the car, however once they were off they had quite a bit of rust. The front of the fender where the gravel pan met the grille was almost completely rotted. In addition the back and top of the one fender was full of holes. After sandblasting I dont think there would be much left. The gavel/stone guard seems to be pretty nice with only 1 spot that will need to be repaired.

I decided to check the fenders off the parts car, and just as I figured they were much more solid. They have an antenna hole that will need to be welded up and a couple minor dents, however the underside was pretty much intact and was protected well by the rubberized undecoating. I will still have to patch the bottom by the rocker tho.

home again for the weekend and did more work,

stripped both fenders inside and out with some help from my female companion:cool:

Repaired the other fender which has nearly identical damage to the drives fender the bottom half was replaced along with the front part behind the grille

Sand blasted the bottom but unfortunately ran out of media, but i was able to get most of the rust off, I treated the rest with SEM rust-mort

Didn't have too much time to work on the car this weekend so I decided to clean up the grille and see what I needed to make it complete.

Had some semi decent weather this week so I decided to clean up the back room before the snow hits. I turned the car around so I can start on the rockers, 1/4s, and back end.

December 2012

Once again due to the uncommon year of the car they do not make full quarter panels for the car. However out of sheer luck I managed to find a set on ebay.

Nice big update.
I found some rust free 2 door 150 quarters on ebay, so I hit buy it now and made the 1,000 mile trip to Ohio. I also got a pair of inner rockers and a rust free trunk too.

the inside quarters was really impressive, zero rot and only mild surface rust. Most of the original primer was still intact.

the outsides were nice too, some dents and dings but to be expected for the age. I also welded up the trim holes for the gravel shield and shaved the gas door.

No schooling, not for automotive anyway. I am currently earning a bachelors degree for criminology.

with that done it was time to address the trunk floor or lack there of. The guy I got the car from decided to cut it out to make it a "Pro street" car. So over to death row I went to cannibalize the parts car some more.
after the damage was done. I cut out the trunk floor/trunk pan and taillight housings (more on that later)

Since I want to lay frame the spare tire well had to go, So I fabbed up a patch panel to cover the hole.

Once that was done I scraped off the undercoating, wire wheeled the rust and sealed it in epoxy primer. Ignore the rot on the sides, Im gonna replace it along with cutting out the old filler tube hole which will no longer be needed.

Now to some custom stuff. I wanted to do something subtle, I really like the stock 54 housings, I have lee bubble lenses in a box somewhere to go in eventually. So I extended the quarter panel about an inch to give the car more of a fin as well as making it look longer. I plan on running a 55 rear bumper which will accent it nice I think. Ive never seen it done so itll be interesting.

after staring at the taillight housing I decided to change the angle and make the bezel at more of a vertical angle. It looked like it was sagging to me.

with both sides done I decided to swap out the lenses for some one piece ones. They are shallower and flow better.

I spent the better part of the weekend finishing up the back half of the car, the final work on the quarters, inner rockers, and the trunk floor.

Like the rest of the bodymounts the bodymounts and edges of the trunk were rotted so I made new ones out of some rectangular steel and some sheet metal. I also cut out the fuel filler neck hole in the floor and made a patch for that,

The only thing left to do is the outer rockers and the body is done.

I also got a center grille tooth and finished the grille. All original 54 chrome, no repop stuff here.

ok so I need some input on the rear bumper. I have a couple options and I figured id see what you guys think. I am gonna run the exhaust out the bumper like in picture 2.

OPTION 1
bare 54 rear bumper.

now for the rest I have a 55 rear bumper, I think it would accent the extended taillights better than a stock 54 bumper would. Obviously I would modify the stone guard to get rid of the gap. also keep in mind this is a crude mock up so the fitment isnt perfect.

Option 2 is my favorite for the rear bumper. You really saved this thing. Can't wait to see the finished product.

First, AWESOME build.

Second, I like the plain bumper. That's just me, I think simple lines on the car will work alot better.

Followed by the plain 55 bumper - it goes with your taillight treatment very well.

One of my 50s custom car books I forget which, a few of them put the rear bumper on upside down on the car. Seemed they fit closer to the body and actually have a nice flow. I would be curious to see the plain 55 bumper on upside down and tucked close to the body.

Keep it up. What you planning on for the interior, Stock bench seat and dash?

In my area the demand just isnt there, I work at a restoration shop and we can barely keep it afloat.

my only concern is that the rounded bumper will look funny with the extended taillight housings.

Seems like you would want the bumper tucked in tighter to the rear. That last pic posted...looks kinda funny sticking out so far. If you can tuck it in tight to the rear of the body, I think that last bumper would look CLEAN.

Regardless....amazing bodywork/repair work!!! Extremely impressive

Awesome work! I admire the dedication, rustproofing was pretty much nonexistent back then. Can't wait to see more progress!
