I'm currently deciding on whether an 04 cobra IRS will be able to fit 17x9, 24mm offset and 5.94in backspacing into a foxbody mustang. The rim has Nitto 275's

I have heard that some people mill down their oe cobra rims in order to get them to fit snug in their foxbody and get the correct offset.

Does this seem like a safe thing to do and is it something anyone has tried?

I want to go for that stock look while having an IRS and the fattest tire possible without any body modifications other than rolling fenders if necessary.

Hmm... I'd like to see that. I've got a set of the 5 lug Pony R's on my notch but I'm not sure how they'd go on an IRS. I don't think milling down the wheels will hurt anything structurally but you'll definitely want a reputable guy to do it.

I have a 91 notch , with an IRS from an 01 , same as 03-04width.
I am using 01 wheels on mine , so I can't help , other than to say this .
You can have your wheels modified by those cars they talk about here , I think their name is Weld Craft maybe .
I know some real good machine shops where I live , but you are going g to have to pay a set up fee , so the 2nd wheel , and all after that , will cost the least , if you get my point .
There may not be enough material on the back of the wheel , without clearance problems elsewhere like cobra calipers and rotors .

I might just go with the 03 04 cobra rims as a tribute to the IRS setup underneath, but we'll see.

Would you say it's worth the work and have you noticed any major benefits since then ?

The car drives like it is on rails, and I believe the ride is better as well.
I have one fox with the IRS and one without , so I have real life difference .
I did not think it was all that much work really.

I believe you will have clearance issue with that setup. I have a IRS'd SVO and had 17x8 99 GT wheels with 255's and I had to roll the fenders to prevent rubbing. I now have 18x9 (35mm offset) with a 275 and it fits perfect. A lower offset and the tire would not tuck in the wheel well.

I've been looking at 1999 cobra rims for the fox, apparently it already comes with 30mm offset, so thats awesome.

Did a quick mock up and this is what it could look like

I have 01 cobra wheels in the polished finish , on my 91 coupe w/ irs .
Fit is good , and run a 275/40/17 tire with only a slight sidewall rub .
Mine sits pretty low ., cut one coil from stock Cobra coupe springs .
