I wouldn't go with an intercooler with the stock motor, keep the boost under 10 lbs.

Why? Because the intercooler is going to harm something rather than help? If keeping it under 10psi then it's not really necessary, but then you're dealing with heat soak after 15 minutes of driving the car and losing out on quite a bit of power at that point. I ran non intercooled on my daily driven GT at 9psi for 2 years. Added an intercooler, dropped 4 pulley sizes, got retuned and picked up 3 psi and 50rwhp. Ran 12psi intercooled daily driven for the next 3 years. Currently running the same blower at 12psi on my stock motor auto Mach making 508rwhp. Without an intercooler I definitely would not be making those kind of numbers or running that much boost on the stock motor.

Blown, what size and type would I need? I imagine I would need to make aluminium pipe work to match? I can understand the reasons. But I have been told not to push my stock engine to far. What "too far" is, is the question. Im not in it for drag racing, but more for having the power at hand (or foot) when required. My engine has done 160,000 kms (100,000 miles) and want her to last another.
So if installing an intercooler is necessary for performance and maintaining the engine within parameters then Im in for installing it. Just need help in what is required without digging deep into my wallet. Any help with what I can use would be appreciated. The temperatures here in Australia get very hot in summer as you can appreciate. Some of the guys in Oz have the same Mustangs as me and don't have intercoolers and some have. So its preference I suppose and how far you want to push your engine.

Look up CX Racing and Treadstone for intercoolers. In my experience the Treadstone tends to flow better. A friend had one on a turboed foxbody with a 408. I don't think he was quite at 1000hp, but I know he was close. Personally I prefer the air-to-air set up on a centri. I never had a heat soak issue with my Procharger set up. It was always just a few degrees above ambient. Even is 100°F heat.

You'd want something like this though:
Front Mount Intercooler Kit For 96-04 Ford Mustang 4.6L V8 with Supercharger

The air from the blower flows through the intercooler from left to right. The air that cools it flow front to back. It's the same air that cools the radiator. It's just a matter of figuring out how you want the pipes to fit and connecting the dots.

The problem I have (and others here) is we need to buy in Australia if possible as the Australian dollar against the US dollar is shit. Then on top of that there is the 10% GST our government put on imports this past year. Then there is postage costs which is a big killer. So I need to find them here if possible.

I'd be very surprised if there isn't some kind of kit already down there. I just wanted to give you an idea of what to look for.

sure be a blast of a ride for a first time ride being on other side of the road and car

drove a mail truck here which is weird being on shoulder side
