I was heading to the commissary a couple weeks ago and on the way there I started hearing some slight clunking. You could feel it in the shifter. I put the car in neutral and yep, still hearing it. Something happened in the rear end.

I turned around and limped it home through the neighborhoods for 2 miles. Car up on stands and this is what I found.

Most of the damage was to the carrier shims and the pinion. The ring gear had a couple chips but nothing crazy. The carrier was good.

What do you think would cause the shims to do that? The 4.30s (Ford racing)were in for around 7 years.

I ordered up new gears (Ford racing), install kit, and trac lok rebuild kit. Trac lok was stupid easy. Setting up the new 4.10s is where the questions really start. I had to go with a thicker pinion shim.

This is the gear markings I have after breaking it back down. The previous markings way out on drive side and not there on coast side.

Was there enough preload? I dont like stacking carrier shims. Use the full thickness ones from ford. You can use those to get your measurement, then order the solid one. Over time with a little bearing wear, backlash will loosen a little, allowing for those little bastards to move around.
That doesn't really explain the pinion though. Gears are pretty tough, would take a big chunk to go through it and bust it up.
