How to repair leaking oil cooler

After much effort I finally got my oil cooler off to do the O-ring job. It would appear that part of the flange had broken and probably was also causing much of my struggle to remove the cooler itself.

Anyway, now I need a replacement adapter flange. I believe this is the most current part number for it but it is shown as N/A from the Ford parts search sites. F8ZZ-6881-AA

If you have an leads on where to locate this part I'd appreciate the help.

ouch, that's one nasty break! a quick google search shows one on ebay for $149. no idea what they go for but i would probably jump on that. first maybe i'd call steve at (formerly) tousley to see if he can locate one -

if this part turns out to really be unobtainable at any price, there are probably some other solutions you can rig up to get the car running, but i would only look at that as a last resort esp with a rare bone stock car like yours.

Thanks. That auction ended by the time I looked at it. I have a couple leads so hopefully I can track one down. Need to keep it as stock as possible, for sure. Will be making a few phone calls tomorrow on it.

So I came upon this after being told it could be my oil cooler I have a bunch of oil in my coolant and car is throwing out white smoke could this be the problem?

Yes, my problem was exactly the same as yours, leaked at the same place. I ordered the complete Speed Concepts kit and everything is fine now.

Anyone ever figure out the part numbers for the viton seals? I already have the socket for the shaft and I think I only need the seals for cooler because I'm only leaking coolant and it doesn't look like oil and coolant is mixing. Does this sound right?

I have a complete set of seals that I bought from Speed Concepts and would sell. I was able to find a complete oil cooler that already had been re-sealed and is working great. I have every seal except the oil flange gasket but if you're just rebuilding the cooler then you may not even be pulling the flange off the block. Mine broke, I had to. Shoot me a PM if you're interested. I will try to keep tabs on messages. You can e-mail me also at douglaspjennings at gmail dot com.

I thought I would post some photos since the photos the original poster put up seem to be gone.

My process was as follows:
* drain oil
* drain coolant from radiator petcock (only about a third of it comes out this way)
* remove front driver side tire and splash guard
* remove coolant hose from oil cooler (another third of the coolant will come out, so be ready)
* remove oil filter
* with a 12mm hex head, remove center bolt/core from oil cooler (mine came off a bit too easy I think ... supposed to be torqued around 45 lbs-ft I think)
* pull and rock the oil cooler back and forth to dislodge and remove it (there are two large o-rings holding it on that align in a vertical position)
* take out the (4) 10mm bolts that hold the oil adapter on and remove it
* pry the center core of the oil cooler out with a screwdriver; work your way around it; you are pushing the tip of the screwdriver down to make the core release from the o-rings & sealant holding it in out the bottom
* there are (6) o-rings that will need to be replaced; I found them on eBay for $35 (see pic)
* after cleaning, use some RTV sealant to hold the (2) "size C" o-rings in place during assembly; I applied it sparingly under the o-rings and let it dry before lubing all of them with a bit of oil for assembly

I seemed to have oil that was coming out the weep hole. It was hardening next to the weep hole. I had to use the wire wheel on my bench grinder to clean it off. I also re-drilled out the weep hole to ensure there was no blockage.

UPDATE: I was told by Fel-Pro that the Fel-Pro 70801 oil filter gasket was an upgrade to the Fel-Pro 70415. I had used this newer style on a couple different 4.6L blocks in an F-250 and an Expedition with good luck. Well, it turns out that this new style is shaped a bit different. If you look closely at the pics below of the "new" style, you'll see that the upper portion of the coolant passage is a bit larger on top than the "old" style. On this aluminum block 4.6L the passage is a bit smaller than on the steel blocks I've had before, so this new style caused leakage. I ended up putting some gasket sealant on either side of my old Fel-Pro 70415 and reusing that.

Much appreciations for the detailed pics. This little job could be lurking around the corner for any cobra owner. Luckily I got away with tightening the shaft.
